Dental Scaler
The design of the latest iteration of Dentsply Professional's low-cost scaler, the Bobcat Pro, included an inexpensive sheet-aluminum chassis housed within an injection-molded cover. The complexity of the chassis called into question the ability of the design to meet Dentsply's requirements for product quality and consistently close-fitting assemblies.

To analyze the potential dimensional variability of the chassis, Daedalus created a novel parametric solid model. Each of the ten bends in the chassis was modeled according to the true manufacturing plan, and each could be varied within the standard tolerances associated with both position and skew. Through this model, part fit and clearances could be checked in several worst-case scenarios. By observing the number of extreme dimension deviations necessary to achieve those scenarios, the likelihood of encountering such a part could be evaluated. The process led to two key improvements: the removal of an offset bend, and the addition of an alignment rivet, each resolving key fit and quality issues.

In addition to the revision of the engineering design for better manufacturability, Daedalus also made improvements to the aesthetics, branding, and usability of the controls and displays, while bringing subtle refinements to the housing.
